DELAMINATED GARAGE FLOOR - EXISTING HOME - GREYS POINT

  • Project Type: Residential

  • Location: Greys Point, NSW

  • Client: Homeowner

  • Challenge: No significant challenges

  • Repair Method: Remove delamination, address corrosion and replace with structural grout

  • Scope: Delaminated/spalled garage floor

  • Outcome: Complete repair to spalled area and treatment of the underlying issue

Project Overview

TruBond Concrete Repairs was engaged to undertake concrete spalling and delamination repairs to an existing slab-on-ground (SOG) at a residential property in Grays Point, Sydney. The concrete floor had developed areas of deterioration due to insufficient concrete cover over the embedded steel reinforcement mesh, resulting in localised delamination and spalling of the slab surface.

The objective was to remove the deteriorated concrete, address reinforcement located too close to the surface and reinstate the affected areas using a durable cementitious repair system. Particular attention was given to achieving a sound bond with the existing concrete and producing a level, serviceable surface suitable for ongoing use.

The Challenge

The primary cause of deterioration was inadequate concrete cover over the slab's reinforcing mesh. Reinforcement positioned too close to the concrete surface can contribute to cracking and delamination, particularly where moisture and other environmental contaminants reach the steel and initiate corrosion.

As deterioration progresses, the bond between the surface concrete and underlying substrate can weaken, eventually causing sections of concrete to separate and spall. In this instance, the affected floor had developed areas of delamination and surface deterioration that required removal before reinstatement.

A key challenge was that simply resurfacing the damaged areas would not address the underlying reinforcement cover issue. Where the existing mesh was positioned too close to the finished surface, reinstating the concrete without correcting the problem could leave the repair susceptible to future deterioration.

The repair also needed to integrate with the surrounding slab while maintaining the existing floor levels and drainage arrangement adjacent to the property's grated trench drain.

Remediation Strategy

TruBond implemented a targeted concrete remediation methodology designed to remove the deteriorated material, address inadequate reinforcement cover and reinstate the slab surface.

The works involved:

  • Concrete removal: Delaminated, spalled and otherwise unsound concrete was mechanically removed to expose a sound substrate suitable for repair.

  • Saw-cut repair boundaries: Square-edged saw cuts were introduced around the affected areas to establish clean, defined repair boundaries and avoid thin, feathered edges susceptible to premature failure.

  • Reinforcement treatment: Exposed reinforcing mesh was assessed, with sections removed where insufficient concrete cover prevented satisfactory reinstatement. Retained steel reinforcement was prepared and treated with a corrosion-inhibiting primer.

  • Substrate preparation: The exposed concrete was cleaned and prepared to remove loose material, dust and contaminants that could compromise the bond between the existing slab and repair material.

  • Bonding agent application: A suitable bonding agent was applied to promote adhesion between the existing concrete and the cementitious repair system.

  • Reinstatement: Cementitious grout was placed throughout the prepared repair areas, filling the demolished sections and reinstating the original slab profile.

  • Surface finishing: The grout was levelled and finished to integrate with the surrounding concrete, maintaining a practical transition between the repaired and existing surfaces.

This approach addressed both the visible concrete deterioration and the reinforcement cover deficiencies within the repair areas, rather than simply concealing the damage with a superficial topping.

Project Outcome

The completed works successfully reinstated the deteriorated sections of the slab-on-ground, replacing the delaminated and spalled concrete with a sound cementitious repair. By removing inadequately covered reinforcement where necessary, treating retained steel and preparing the substrate before reinstatement, TruBond addressed the conditions contributing to deterioration within the repaired areas.

The finished surface was levelled to integrate with the surrounding concrete and existing trench drainage arrangement, restoring the floor to a functional, serviceable condition. This project demonstrates the importance of identifying the underlying cause of concrete delamination before selecting a repair methodology. Where inadequate reinforcement cover is responsible for deterioration, simply patching the damaged surface may not provide a durable solution. Correct substrate preparation, appropriate reinforcement treatment and compatible repair materials are essential to achieving a long-lasting repair.
